The U.S. National Highway Traffic Safety Administration (NHTSA) has launched a preliminary defect investigation covering approximately 1.2 million TeslaModel 3 and Model Y vehicles, including 2018–2020 model year Model 3 and 2021–2023 model year Model Y. The probe centers on a critical front suspension component — the front lower lateral control arm — which may unexpectedly detach from the vehicle body during operation.
According to NHTSA's public documents, the agency has received 156 related complaints to date. Owners widely report that detachment occurs without prior warning: most drivers notice no unusual noises or vibrations beforehand; some hear only a faint sound seconds before failure, followed immediately by complete loss of steering control and inability to continue driving — requiring towing assistance. This control arm is a core structural component linking the front wheels to the subframe; its failure directly compromises vehicle stability and active safety.
NHTSA's Office of Defects Investigation (ODI) has initiated a "Preliminary Evaluation," the first stage in its formal defect investigation process. If systemic safety-related defects are confirmed, ODI may escalate the review to an Engineering Analysis — and ultimately mandate a recall. Notably, NHTSA explicitly states that, as of this investigation stage, it has no reports of crashes, injuries, or fatalities directly linked to this issue.
This is not the first time Tesla has faced regulatory scrutiny over similar components. In 2021, Tesla recalled approximately 2,800 Model 3 units due to manufacturing issues; in 2023, it issued another recall for 422 Model 3 vehicles — all tied to front suspension control arm failures. However, NHTSA emphasizes that the failure mode and scope under current investigation extend beyond the parameters of those prior recalls and are not attributable to the same production batches or process flaws.
Earlier still, in 2020, Model S/X underwent an NHTSA suspension-related investigation — a matter that remained unresolved until 2024, when the agency formally closed the case. Though no mandatory recall was ordered, NHTSA recommended Tesla replace specific components. This historical pattern reflects the typical progression: complaint accumulation → manufacturer attribution to isolated cases → regulatory assessment of systemic risk.
As this suspension investigation begins, Tesla faces multiple concurrent NHTSA reviews. Earlier this year, its full self-driving capability's collision incidents under low-visibility conditions were escalated to a deep-dive investigation covering 3.2 million vehicles — placing it just one step away from a potential recall.
Industry observers note that unexpected detachment of core structural components governing wheel dynamics constitutes a high-risk failure mode by definition. Although no injuries or fatalities have occurred yet, precisely this "zero-accident window" serves as a key trigger for regulatory intervention. The concentration of 156 complaints — combined with the unpredictable nature of failure — significantly raises the likelihood that this Preliminary Evaluation will be upgraded to an Engineering Analysis, which is widely viewed as a clear signal that a recall is imminent.
